Can someone please recommend some online sources for cotton fabric for underwear? I made some out of some interlock and I like it, but it is pretty thick.

Perhaps sewsassy.com? I've not ordered their cotton fabric, but I've used other products and they've been good (NAYY).

I had luck finding some light weight 4 way stretch cotton with 1% lycra at girlcharlee.com. I began my search with "4 way." They're really good about describing the fiber content and the weight of the fabric. Their inventory can turn over quickly so check often and when you find one you like, buy it. Oh - and their prices are great.

this will seem really off the wall, but I've found XXXL ladies' shirts on the 75% off rack at Target awhile back. I think I paid $5 each and got 3 pairs from each (the fronts were doubled).
Not a steady source, but great if you find the.
You can also contact Stone Mountain & Daughter in Berkeley, CA. They do mail order and I've gotten some really nice cotton/lycra from them.

I also like bamboo/lycra and rayon lycra. Stonemountain sells it as well as a number of other retailers. So far my best panty fabric choice!

I have some old hanes tshirts that are stained that I am going to use to make some trial underwear. I have some hanes undies that I like and I am going to try and copy those for now. I just need to get some fold over elastic and I will get started!

Old t-shirts are great for muslining panties as you tweak for fit. I've also used knit remnants, knowing it didn't matter if pieces matched. What pattern are you using that calls for FOE (fold over elastic)? I've never used it for underwear.

I recently made a test pair of panties by copying a favorite pair of Hanes using fold over elastic for the top band. They turned out great and very comfy.
