So I made the Kwik Sew briefs for my husband, and using his measurements, I made the XL size, which was much too big. Putting a pair of his regular Hanes Size Large over the ones I made, they were tiny. The home-made ones stuck out 2" on either side, so that's something like 8" bigger around. So I wonder, should I drop down to a Large next time, or a Medium? How can I determine what size I should make?
I also bought the Kwik Sew women's underwear pattern, and I don't want to make the wrong size.
Everyone says Kwik Sew patterns always run big. So how *do* I determine the size?

Keep making samples... Call that one the muslin... I found the sizing depended somewhat on the fabric and elastics you use also.
How much smaller is the Large vs the XL (by measuring the pattern pieces)? Doesn't Hanes say their Large size is a 36-38 waist? (I'm going from memory here; I think the medium Hanes is a 32-34 waist, and I used the medium Kwik Sew pattern.)
Eventually you'll make enough changes to be able to call it a customized pattern, not KS's... ;)
You want to do a sew-along? My dh's undies are about worn out...he just warned me that he'll be tossing a bunch of them in the wastebasket in the next few days...

Sure. But I really can't start until after Halloween is done. Got too much to do until then, with Halloween coming. ;-)

It'll take me a couple of weeks to track down the pattern, fabrics, etc that I need, so that'll work for me!

I usually cut one size smaller than what the size chart says I should cut, then baste the side seams, try on, take in if necessary.
All the KS clothes I've made were lycra knit blends (stretch velvet, cotton lycra). I'm not sure if the same sizing issues apply to their patterns for wovens.

Kwik Sew runs HUGE for men in my experience. For example, I have a Kwik Sew knit shirt WIP for DH - who is a lean 6'3" - the large was INSANE...he actually teeters between a small and a medium! Very frustrating.
I will usually take a well-fitting similar garment from DH's closet, take some flat measurements, and compare to the pattern measurements. This method has saved me a lot of grief.

Sounds great! How are sew alongs handled? Do we just announce it? Do we then post updates? I've never done one, so it'll be a new experience.

There's another factor too: the different types of stretch fabrics have different responses when cut out. In some cases, even different colors of the same fabric will behave differently when worn. I read that professional designers for clothing companies alter their patterns if the fabric is altered.
So in light of these problems, I agree with the person who suggested you use a flat pattern measurement to decide which pattern size to use to get started, and then, to baste the sides and do a try-on.

You know, I think you're right! I've observed this phenomenon with RTW clothing. I used to love the plain (and relatively inexpensive) T-shirts from lands end. I'd buy them in multiple colors, and I noticed the black shirt felt completely different than the other colors, and showed wear very differently over time. The black shirts actually looked better, and crisper far longer.
I also used to buy packs of Haynes Her Way 100% cotton bikini underpants, with multiple colors per pack. I always found the black ones to be less stretchy, and less comfortable than the white ones. The elastic got "sprung" faster, too.
