I am looking for some suggestions.

I am doing an in-the-hoop project. When my Bernina 635 stitches a run of straight stitches in the design, I am getting thread loops on the top. Not for the entire length of the stitching, but a 1/2 to 1 inch segment, then normal stitching.

This just started. Any fix I can think of would relate to continuous loops, not intermittent ones.

I am open to suggestions. I already replaced the needle (Schmetz chrome 80 with Floriani embroidery thread).

Thanks for your help.

Thread loops can be the thread tension or a design digitizing problem. First I would download a free embroidery machine thread tension file one can find online.

What is in your bobbin? Unless it will show, I always use "fine" bobbin thread when embroidering.

Did you use a new or old used needle ?
Take a look at this used needle. On the left with our naked eye the needle point looks sharp. Now magnetize that same needle a 1,000 times for a close up. Look at that GIANT burr and those striations. What is this needle going to do to your fabrics and thread?

Stitches Looping - Looping stitches can be caused by a few different factors. Make sure that your machine is threaded correctly. If the top thread or bobbin thread is improperly threaded it can cause looping stitches. If your machine is threaded correctly, check the thread tension. Loose thread tension will create loose loops of thread that can cause the needle to catch and create more of a mess. If you are not sure how to tension your thread click here. Always be sure to check your needle. A damaged, old or loose needle can cause a number of embroidery problems.

When my Bernina did this during embroidery, it turned out that I needed to use a thread net over the spool. Magically, no more loops! Might be worth a try.

Loops on top, including intermittent ones means something is causing a tension issue.

several potential causes listed below in likely order -

Top tension too loose (it's more likely to occur more with polyester embroidery thread than rayon)
#If you have similar problems with other designs, you may need to check your tension set up - see here for the bobbin tension range and top tension range for both rayon 40s and polyester top threads

Needle too small for the thread/fabric combination (go up a needle size or use a needle with a deeper groove in the shaft to fully cradle and protect the thread)

Top thread is not feeding off the spool/cop/cone consistently and smoothly causing intermittent tension issues.

Fabric is dragging on the thread as the needle goes up and down, which causes fluctuations on the tension of the top thread which interferes with stitch formation and also causes skipped stitches which can show as loops on top.
Stitching through layers of fabric and combinations can also cause drag.
Go up a needle size / deeper groove etc.

Dense stitches or stitches too close together cause drag on the thread, which also cause fluctuations on the tension of the top thread and also interferes with stitch formation. (This often occurs when a design has been resized smaller without editing the stitch stitch lengths and stitch density). If it's digitised correctly and a tested design the crowded stitches shouldn't be there.
Ideal solutions are to edit the stitches or if it's a resizing issue to use the original size.

Try using a top stitching needle for doing machine embroidery.

I am using Mettler silk finish cotton for the bobbin thread. This is what my dealer has suggested for embroidery bobbin thread.

Thank you for the great post. Using a brand new Schmetz chrome embroidery needle, size 80. The looping is intermittent so I don't think it is a tension issue. Top tension is set at 2.5 for embroidery.

I re-did the embroidery with top tension set at the standard setting of 4, and the same issue in the same place appeared, but not for as many stitches. I have used these same settings with the same bobbin thread for many projects with no issues, so am wondering if it is a design issue.

I am using a thread stand, where the thread comes off vertically. I will try a thread net. Thanks.

Thanks for the suggestions. I did resize the design, but larger. The design is not stitch dense; it consists of run stitches, like a red work design. Background of quilting, then design on top. I was using an 80 embroidery needle (chrome) (new).

Someone else suggested a thread net. My thread feeds vertically through a thread stand. I will try changing the bobbin thread to polyester. (I am using silk finish cotton.)
